Stress cracks from an overly tight clamp maybe? But that’s a ton a damage on a new part. Therefore, I’d guess the item was somewhat dry rotted prior to installation.
Witchdoctors are tryna tell me Polaris are still making them new!

I ordered one for my bike about 5 months ago but haven't opened it yet. Am going to have Noe check it out and install if needed along with some other work I want to get done. Maybe I should take a look at it.

Try automotiveaerodynamics.store.
They make an aluminum adapter for $179 USD. Kevinironside (VOG member) used one on his '06 KP, says it was a PITA to get it installed but is quite happy with it.
Their site says they're out of stock but you might contact them to see if they're going to make anymore.
If you go to their site you can see why it lasts forever the two rubber sleeves could be bought anywhere.

Don't forget to roll up your hose!
Adds a whole new meaning to smoking a joint.
Finally found a place I was too scared to take a Nissin Patrol with 600 litres of water down. We might have got down OK but would have needed to be towed up by the D4. The dozer driver trampled the flames with the tracks, with some follow up with a backpack spray. The pics don't do credit to steepness of the slope.

“Failure prone”, and yet Rylan said he’s never had to replace the later rubber throttle body boot. Hmmm.
I'm on my second "early" boot and am I about to throw in another $300 🇦🇺
for another?
I think that it's the added mass of Torque Tubes unsupported vs an airbox that's more rigid.
Maybe earlier TBA's are more prone to damage....

I can try, I'm certainly not looking forward to flushing another $300🇦🇺 down the toilet...
I've still gotta sort out the electrical gremlins too.
I may be better off to part the bike out than have it turn into a money pit.
Much as I'd hate to have to do that.
So far I'm into it $600 Dyno
TB Boot x2 $600

Oh yeah nearly forgot cost me almost $300 to join Rylans TVS site for one on one support only to be told to put the bike back to all OEM parts....
and that 'advice' was on FB messenger too, which cost me nothing.

Yeah sure!

Plus whatever it costs to sort out the wiring problems on a machine that's too old for any factory diagnostics.

Today I ordered a large printed copy of the main wiring diagrams and 6 copies of various sub wiring diagrams to assist Holger in finding the wiring faults, The workshop manual also details the functions of fault codes and how to read and interpret them.
So hopefully he can locate the electrical problem/s with what we have access to.
I don't like giving up on a challenge but on the other hand well I'm already into it for over a grand so far anyway..
Just thinking aloud here...
or is that whinging aloud!

Polaris 'could' be still making them new. Or Witchdoctors simply received a 'new' order. I'm not clear how WD would know exactly what Polaris is doing with some things regarding Polaris vendors. Regardless, from my personal experience, WD does not take kindly to returns.

I understand what you mean about throwing money, time and parts at the bike. The Hard-Ball I recently bought has costs me a lot more than I originally bargained for. But, in my case, it's more from adding comfort things like a heated seat, heated grips, cams, Tri Ovals and driving lights that I 'wanted' rather than 'needed'. But, the Hard-Ball has spent considerable time outside as opposed to being in a garage so there are simply rubber parts that have deteriorated to the point of needing to be replaced. Doing 10 years of maintenance in a few months is expensive. But the bike is coming back beautifully at the same time.

I suspect the same for your Yellow Beast. That being, once these current gremlins are addressed and you're riding it again, the money issue will fade away.

Please don't ask me about 'restoring' a 1978 Moto Guzzi G5 that only really needed a battery and the swingarm powder coated. What a money pit scenario that tuned in to.

Or a 1970 Norton Commando full engine rebuild with crack testing of conrods and bg end bearing caps following to the letter of the international Norton Owners Club service notes, which had been put together by the former factory designers and techs and incorporated all the upgrades that Norton had been too investment shy to incorporate before they folded in 1974, only to have it throw a rod through the cases at highway speed 2000 miles later.

CNC machined from billet should be more accurate in small scale production runs than individually fabricated ones. If the prototype was good.
Cory from Hammered Steel Performance contacted me on Facebook Messenger today he has one he tried and shelved, he's gonna post it to me so we can experiment with it, reckons we could clean it up a bit and get it to flow better!
Best news I've had all-day.
And here's the wiring diagram I got blown up and printed, accidentally posted it elsewhere on the TPS thread (oops!)
Also a coupla pix of the Benz coupe outside St Mary's church hall in Ballina.
Our Kingscliff AA group decided we would take a few carloads of us on a road trip south 60 miles to the Ballina Thurs night AA mtg.
It was great there were people there over 50 years sober and ranging all the way down to one young lady who's 5 weeks and really loving life after a failed suicide attempt.
I just dropped her and the other 2 people off at our meet point Chinderah BP.
About to drive the last 15 mins home now.
This old Benz is 34 yrs old and drives incredible, had to watch my speed, kept creeping up from the 110kph limit to 135-140, can just imagine how much it'd love the Autobahn in Germany, or those roads in Montana!

Witchdoctors aren't coming to the party at all, claim the part wasn't old stock and that the clamps must've been overtightened!
Like how tight is overtight with a screwdriver???
Is there a torque value?
Last person to tighten them was the mechanic at the dyno when he suspected a vacuum leak, it was removed and replaced to check condition of mating surfaces, and they were okay then...
Just how tight is too tight,?

Ok progress!
Aluminium Throttle Body Boot arrived today , thanks to Cory at Hammered Steel Performance.
Was a real B.i.t.c.h. to fit but Aussie determination wins through.
It's 5am been up all night fitting it , started it up a moment ago and it's pissing oil out where the oil cooler lines go into the head.
Had to remove them to better access the Allen's to fit the throttle body .
Should've from the start and the coils and IGN bracket .
After messing around Tryna work with them in situ...
Live n learn.

I've managed to split one of the O-rings to the oil cooler
Polaris part 5411356
Anyone know dimensions as I may be able to grab a generic one local..
I'm a bit shattered right now been up all night Tryna get it fixed.
Smashed the XC up the night before and spent 3 hours in hospital before leaving minus a CT Headscan, couldn't be FD waiting anymore in hospital.
Bikes smashed up and the car that hit me is amazingly worse damaged than my Victory!
Was one of them shtbox chinese MGs...
I'm alive but Lotsa aches n pains...
Gotta get to sleep, probably shouldn't have worked all night but the intake wasn't gonna fit itself....
Anyway apart from massive oil leak it sounds to be running better.
Still got the electrical gremlin but I reckon she's gonna be risldeable.
Ok b4 I crash out Lol
I'll put a few pix up
XC damaged in Lotsa places.
I think I got concussed cos don't remember a effin thing.
One minute green light the massive impact and I'm standing at the ambulance door...
Gonna try Polaris this morningfor oring 5411356
Also take sample to local auto parts place..
